Design, construction and testing of a multi-port permanent magnet synchronous generator for wind power generation

Integrated generator rectifier systems are becoming increasingly popular in many applications, such as electric vehicles and robotic drives. An integrated wind generator rectifier system that can deliver a reduction in weight while improving system efficiency is presented in [ref]. The presented architecture is a multi-port generator driven with a dominantly passive rectifier. The significant reduction in active switches improves system reliability and reduces the system weight and Levelized Cost of Energy (LCOE). The co-design and optimization of a 10 MW integrated generator rectifier system with this architecture is proposed in [ref]. The generator is a permanent magnet slot-less generator that can deliver a high torque density and low inductance required for the rectifier system. The work presented in the thesis is validating this integrated generator-rectifier system on a 200 kW test stand. To achieve the benefits presented in [ref] the Permanent Magnet Synchronous Generator should be designed to have a low per unit inductance and a desirable phase shift. Otherwise a high mutual inductance will cause a high current ripple. That would require an output capacitor to reduce the ripple. An output capacitor would hamper the benefits expected from this architecture. Therefore, a 200 kW PMSG was designed and built with the desired phase shift and low mutual inductance to validate this architecture. This thesis presents the design, optimization, construction, and testing of a permanent magnet synchronous generator prototype to demonstrate the proposed integrated generator rectifier architecture in a 200 kW test stand. How the windings were designed to have the desired phase shift with a low mutual inductance is discussed. When it comes to manufacturing, it created some manufacturing issues. Design changes needed to address the manufacturing challenges are then described. After the generator is built, it is integrated with the power electronic rectifier and tested. The test results are discussed, followed by a discussion on validation of this concept.
