EB-PVD processed thermal barrier coating are utilized in modern aero engines to increase life time and efficiency. Al2O3/ZrO2 – Graded ceramic coatings offer a great potential for further increase in life time and reliability of thermal barrier coating systems. The development of a flexible processing route for ceramic ingots was a key factor for the processing by jumping electron beam evaporation. Microstructure and thermal stabilities have been analyzed in order to optimize the complex processing route. Parallel numeric calculations on stress states and influence factors on conventional system have been carried out by the means of FEM. Based on these results the graded interlayer was designed for different load cases and design criteria. Experimental stress measurements were used for model validation. Different model systems were processed and their failure mechanism under thermal cycling loading analyzed in order to review the concept.
